Driven by high fuel prices, demand for reduced emissions and consumption, utility vehicles have trended towards the use of electric motors. This opens up the possibilities of improved drive-ability, productivity, and reduced operating costs. Additionally, increasing requests for more accessories in electric utility vehicles means more batteries and a greater need to manage power.

Powering auxiliary devices through electric motor driven units help increase fuel efficiency and emissions, however, it also affects the wear on both vehicle batteries and the systems that are dependent on battery operations. Designers and manufacturers of electric utility vehicles are forced to implement power management technology to protect utility vehicle batteries and the components attached to them.

Power management in electric utility vehicles is very important, and can directly determine whether the vehicle is good or bad, not only economically, but also in drive-ability and ease of use.  Power management is the way in which energy is stored and moved to and from the battery, electric motor, and auxiliary power devices. 

Managing Power in Dual Voltage Systems

DC to DC Converters take high voltage power from battery packs and provides regulated, clean 12 volt output to power standard accessories.

When the voltage required to power the motor is much higher than the voltage required to power auxiliary devices, the electrical system is referred to as dual voltage.  If not properly supported, dual voltage systems can suffer from excessive current overload or rapid battery discharge, which significantly reduce the life of batteries. 

Many electric utility vehicles are made with 48 volt or higher traction packs, in order to power the motor.  However, most auxiliary systems like head lights, radios, communication accessories, computers, wipers, tailgates and more only require 12 volt power. DC to DC converters provide steady energy for 12 volt accessories from battery systems in electric utility vehicles where nominal voltage is much higher. DC Converters are an electronic power supply that takes high voltage DC power from the utility vehicle’s battery pack, and provides a regulated, clean 12 volt output to power standard accessories. The output is electrically isolated from the input. DC Converters are designed to withstand reverse battery, over-temperature, over-current, and short circuit without damage to the unit.

They also offer protection from under-voltage and over-voltage on the input. If the input is too high or too low, the converter will shut off to protect itself. Under-voltage protection incorporates a delay so that momentary battery sags do not turn off the converter. The operating temperature of the converter is constantly monitored. If the unit becomes too hot, it will fold back to protect itself. The converter uses current-mode control topology. This topology allows for cycle-by-cycle current limiting during short circuits or overloads. Converters are small, light, silent, and have no moving parts to wear-out, making them very low maintenance.

Limiting “Key off” Auxiliary Battery Drain

When utility vehicles are turned off, and auxiliary loads like lights, tailgates, computers and communication accessories are left on, they begin to run down the battery. All of these devices draw enough power so that they will kill the battery.  If the battery is dead, the vehicle will have to be jump started, or recharged, and if left too long, the battery may have to be replaced frequently. This causes expensive maintenance and frequent down-time, meaning a loss in productivity.

Low voltage disconnects (LVD) are designed to protect batteries from excessive draw, by limiting the drain due to key off auxiliary loads. An LVD disconnects loads that are powered when the ignition key is off, before the battery is discharged low enough to prevent a vehicle to start. It uses the voltage of the battery to indicate the battery’s state of charge. For most vehicle applications, 12.1 volts is an ideal voltage setting where there should be enough charge remaining in a battery to start the vehicle. It will continually monitor the battery voltage, and when the battery voltage drops far enough, the unit disconnects the load.

To reduce the false disconnects due to intermittent drops in battery voltage, there is a 45 second delay before the relay is disconnected. If voltage rises above the disconnect voltage at any time during the 45 seconds delay, the delay is reset. As the vehicle battery is re-charged, the voltage of the battery rises. The low voltage disconnect uses a voltage of 13.0 volts as an indication of battery recharge. This voltage is above the resting voltage of typical batteries, but is far from enough below the typical charging voltage to guarantee that the LVD will reconnect. LVDs automatically reconnect the loads once batteries reach 13 volts, or if the starter input or manual override is active. An LED indicator light and alarm also give the operator a signal to restart the vehicle, or the LVD will shut off power to non-essential loads, so the battery will always have enough power to restart the vehicle.

Cut-off Parasitic Loads

With the introduction of computers, communication radios and other auxiliary devices, current is required to maintain memory when the ignition switch is in the off position. This is called parasitic current drain. This means that when golf carts, turf vehicles, fork lifts and other electric utility vehicles are left unattended at job sites, or parked for long periods of time, power is still being consumed. Master disconnect switches are designed to power down the vehicle completely, protecting against parasitic battery drain. Cutting off the battery with a master disconnect switch removes all parasitic loads and small leakage currents that kill a battery over time. It also prevents injury to technicians repairing the electrical system, while protecting from electrical fires and theft.

Power management technologies help OEMs keep up with the demands of fuel and emission reductions while keeping utility vehicles powerful and durable. They help maximize battery life and keep maintenance and replacement costs down.

Solid state components, like DC Contactors, are ideal for high vibration applications because they don’t have moving parts which can wear-out in extreme conditions. One of the most talked about solid state devices in the truck and off-road equipment industries is LED lighting technology. LEDs utilize solid-state technology similar to that of microprocessors. They have no moving parts, and no glass or wire filament to break.
