Press Release: Emerson's new vertical I/O for DeltaV™ system offers greater plant lifecycle savings

VerticalPlus I/O subsystem carriers are easier to install and maintain while reducing overall energy costs

AUSTIN, TEXAS (July 9, 2008) – Emerson Process Management announces the release of the DeltaV™ VerticalPlus I/O carriers which extend the benefits of DeltaV vertical I/O to DeltaV SIS, providing flexible installation, increased I/O density, and better thermal management for both DeltaV and DeltaV SIS applications.

The vertical carrier orientation reduces lifecycle costs through lower installation, maintenance, and energy costs. Vertical I/O is easier to install and maintain because cables coming from the bottom of cabinets can be fanned out and terminated without multiple wire bends. This is consistent with current practices of delivering cables through the bottom of cabinets, especially in locations with raised-floor rooms. Overall air-conditioned cabinet footprint is reduced with vertical I/O and it provides better thermal management and improved airflow in cabinets due to the vertical orientation of cards.

Designed for SIS
The redesigned vertical carrier supports simplex and redundant DeltaV SIS modules that communicate via a redundant safety bus, which is separate from the basic process control system (BPCS) communications. VerticalPlus carriers can also communicate secure SIS data via redundant SISNet Repeaters to other DeltaV SIS nodes on vertical and horizontal carriers.

Modular design allows flexible installation
A T-type DIN rail is all you need to mount the power/controller carrier into place. Bussed field power is now separate for each individual card. The DeltaV system's modular design approach allows you to add I/O carriers as you need them.

DeltaV digital automation systems are a core component of Emerson's open, standards-based PlantWeb® digital plant architecture which substantially reduces project costs, with customers typically saving over 30% on installed costs. For more information, visit www.EasyDeltaV.com.

DeltaV SIS is part of Emerson's smart SIS solution, which is an extension of the PlantWeb® digital plant architecture, providing an integrated approach to complete safety loops — from sensor to logic solver to final control element. The Emerson SIS solution enables customers to implement safer facilities, improve availability, lower life-cycle costs, and ease regulatory compliance.
BIOPROCESS CONTROL: What the Next 15 Years Will Bring

“OK, I’ve got my tiny mammalian cells in the reactor, I’m feeding them and keeping them warm, but how am I to know whether they are happy and producing my products or not? It isn’t as if they can call me on a tiny cell phone (pun intended) and let me know.”

If your process could benefit from better on-line (or at-line as I’m told) instrumentation, the May 2008 issue of Pharmaceutical Manufacturing magazine may point the way to a solution. Emerson’s Mike Boudreau along with Trish Benton of Broadley James discuss new analyzer technology that is now available that can demystify what is going on in your bioreactor. So, if you understand terms like “dielectric spectroscopy” and “encoded photometric infrared spectroscopy” or just want to understand them check out this article (716KB PDF).

Data Analytics in Batch Operations

“There is just too much stuff to get my arms around! My batches run in a complicated multi-train facility and there are always slight variations in raw material feedstocks, cooling tower temperatures, and agitation configurations. How can anyone make sense of all this and achieve repeatable results?”

Clearly making a complicated batch chemical processing facility operate at optimum conditions all the time is a challenge. That challenge was taken up by Lubrizol’s Bob Wojewodka and Emerson’s Terry Blevins who set out to provide process operators with an indication that a batch process was either on a path for optimum conditions or straying off into the weeds. They wrote up their process and results in an article that appears in Control magazine titled, “Data Analytics in Batch Operations (333KB PDF).” They developed a statistical model that determined if operations were running well or not. They were able to use principal component analysis and a partial least squares analysis to analyze batch data from the Lubrizol production facility in Rouen, France. They used this to generate a set of parameters that operators could monitor to keep their operations working smoothly. If you have difficult batch processing issues their work may point the direction out of the muddle.

PAT Isn’t Standing Pat

“Everyone is talking about PAT this and PAT that but how is some new FDA initiative going to make my life easier?”

The FDA’s Process Analytical Technology initiative focuses on how manufacturers of pharmaceuticals can look to process changes to increase efficiencies and reduce costs. This is a far cry from the “validate it and freeze everything around it” methodology of recent times where innovation was hard to do. So, how can new analyzers available on the market help pharmaceutical manufacturers work better and smarter? Some of those answers can be found in an article published in Chemical Processing magazine titled, “PAT isn’t standing pat (1,754KB PDF).” There you can learn about a new Emerson wireless monitor that can alert you to possible piping system issues.

Press Release: Emerson and Celulosa Arauco commission world's largest "smart" pulp mill in Chile

Digital integration helps US $850M mill meet environmental, safety, and production goals and demanding startup schedule

Austin, Texas (June 18, 2008) — Emerson Process Management has helped Celulosa Arauco strengthen its world class pulp supply capability by digitally integrating the world's largest "smart" pulping mill built by the industry leader at Nueva Aldea in central Chile. Digital automation allows mill personnel to readily access more data, allowing for easier calibration and greater mill-wide visibility, efficiency, and management.

Combining its expertise and PlantWeb® architecture, Emerson digitally automated the entire Smart Mill, resulting in an unusually fast start-up while meeting Arauco's critical goals of environmental protection and personnel safety, and quality production.

"We automated the whole plant from the moment we feed the logs into the chipper until a bale of pulp emerges at the end," said Alejandro Erazo, Distributed Control Systems Project Engineer for Arauco. "Our objective was to use the most modern technology in the market and use it in the best way possible, to make each part of the project easier, from engineering to configuration to start-up of the plant."

"We chose PlantWeb digital architecture because we wanted the most modern technology available for our plant to speed up the calibration and start-up phases," added Erazo. "The entire plant was optimized from wood feed at the front end to pulp shipment at the back end which substantially reduces costs and start-up times. The calibration time of each instrument was reduced by one-third and configuring motor control centers for 30 motors now takes half a day or so rather than two weeks to a month as was the case without intelligent motor controls. Valve configuration time has also been substantially reduced. On previous projects we typically spent half a day trying to move the valve to the chosen setpoint. Today all we have to do is push a button and it self-calibrates."

"Despite the huge scope of this project, it was completed on time largely due to the excellent support we received from Emerson," said Gunars Luks Guzman, Mill Manager of the Nueva Aldea mill. "We were successful in achieving all of our objectives. The plant is designed to turn out 856,000 tons of Kraft pulp a year. In only six months after start-up, we had reached 93.8 percent of that target, on a monthly basis, and have since ramped up to full production according to plan. I'm proud to have been part of this project."

Celulosa Arauco is one of the world's largest forestry companies measured by plantation area and production of Kraft wood pulp and sawn timber and wood panels. The pulp mill construction project represents an approximate US$850 million capital investment.

Emerson automation and service experts from Argentina and Chile worked with Celulosa Arauco to provide a completely integrated Smart Mill solution built around PlantWeb digital architecture, including DeltaV™ systems and FOUNDATION fieldbus networking. Emerson wrote a Functional Description Specification (FDS) for managing the automation of the project. Arauco delivered the FDS to vendors who returned their digital configuration data for entry into the DeltaV digital automation system. This proved valuable in efficiently integrating the work of a number of suppliers.

Training, simulation, start-up and commissioning were managed through Emerson and Arauco teamwork. Pre-start-up off-line testing using complete high fidelity simulation of the operating pulp mill by the DeltaV system enabled validation of operations and configuration across all vendor equipment, avoiding trouble at start-up.

"DeltaV provides a communications architecture that allows us to interconnect devices of many different manufacturers and protocols," said Mauricio Quintana, Systems Supervisor at the Nueva Aldea mill. "This was a tremendous assistance in the project and will allow us to integrate new devices in the future. Emerson's AMS® Suite helps us to make accurate diagnoses of instrument faults. It helps our maintenance staff be much more productive."

Digital technology enabled centralized access to all mill data, while wireless networks enabled technicians to roam the mill doing local testing, all contributing to flexibility and reduction in commissioning time.

"Celulosa Arauco has taken advantage of the latest digital technology to achieve the highest operating performance mill with the best possible environmental performance, safety and throughput," said Leo Rodriquez, president of Emerson Latin America. "The success of this project demonstrates that building your facility with digital automation architecture will deliver unprecedented project benefits including lower risk, shorter project cycle, and lower total installed cost plus provide a platform for benchmark setting operational performance."

The PlantWeb solution integrates 3300 FOUNDATION fieldbus devices including Rosemount® flow, level, pressure and temperature instruments, and Fisher® valves with Fisher FIELDVUE® digital valve controllers. Predictive diagnostics information is collected from intelligent devices throughout the mill by AMS Suite which delivers alarms and data to operations and maintenance personnel.

The PlantWeb solution controls more than 2100 Rockwell E3 and E3+ motor control centers (MCCs) through DeviceNet, more than 3500 discrete remote I/O points through Profibus DP, and more than 340 variable speed drives though Profibus DP. It also connects with more than 15 programmable logic controllers (PLCs) through Profibus DP and special analyzers through Modbus.

Emerson's PlantWeb digital plant architecture delivers operational excellence in plants by networking smart devices throughout, enabling optimum control while continuously gathering diagnostics data that is used for asset optimization, including predictive maintenance. Personnel use the data to correct equipment and process issues before they can interrupt production.

Improving Human Effectiveness

A single error by a refinery or pipeline operator could gain your company the top slot in the national evening news. This is normally not a good thing. Knowing exactly how to make critical decisions in these circumstances is currently more of an art than a science, at least for now. The Center for Operator Performance (COP) has been established to help processing companies make better decisions based on research. The COP is a multivendor, university, and end user consortia founded in May, 2007. Kenna Amos wrote about this in an Automation World magazine article, “Improving Human Effectiveness (1,835KB PDF).” The article features Emerson’s Duane Toaves who is the director for the Ease of Use Center of Excellence in Austin. The first research project for the COP is adapting military combat decision making exercises (DMXs) to process operations. The preliminary findings of this research produced several surprising results. If improving operator decision making is in your job scope, or you just want to keep your company out of the evening news you can find out the results in the article.

Getting Standards Under One Roof

“Now that I’ve got my SAP program installed my processing facility should run like a top. Right? Right?”

While that is the idea that most folks have when they invest in ERP software like SAP, but they often find out that the trouble is in the details, or all of the connections to the process, lab, warehouse, etc. that enable ERP systems to work as they need to. Furthermore each of those areas of the plant may “speak” a different language requiring custom ERP interfaces, with attendant revision monitoring, maintenance, etc. A recent article in Managing Automation magazine, “Getting Standards under one roof (282KB PDF),” featured Suncor Energy’s recent efforts to grapple with this exact problem. The route to the problem is standardization of languages and interfaces amongst applications. You can read there how ISA, MIMOSA, WBF, and the OPC Foundation are working together to develop and promote better standards for application communications. Learn about the Open O&M initiative that promises to resolve this issue for end users.

Hot Cutover Boosts Control System Migration

“The bonuses of everyone in the processing plant where I work depend on our maintaining a 98% uptime. We’re sold out. That is just great given the fact that I’m in charge of replacing key, but outdated automation equipment with a new digital automation system. If I cause just one trip everyone I work with will blame me for losing their bonus. How do I get myself out of this pickle?”

Thoughts like that may have run through Eric Schnipke’s mind when he was charged with updating the automation system at the acrylonitrile facility at the Ineos Nitrile’s Lima, Ohio complex. Eric wrote about his experiences, and we’re happy to say successes, in moving from his Bailey Network 90/Infi 90 system to a DeltaV system in the May Chemical Processing magazine in the article, “Hot cutover boosts control system migration (861KB PDF).” Basically he cut over a few loops a day, tested and tuned them on the fly until he had all of his 1,023 loops migrated. This took him a few months, but he had no costly shutdowns.

More information about migrations to DeltaV can be found at http://EasyDeltaV.com/solutions/dcs/index.asp.

Laying the MES Groundwork through ISA 88 Process Mapping and Batch Record Standardization — Shire's Story by Samantha Krebs, Senior Process Improvement Technical Writer, Shire Pharmaceuticals, Inc.

Prior to putting the first foot in the “MES waters”, it is critical that life science organizations plan and execute the necessary pre-MES groundwork. Ultimate MES success and measurable results depend upon the early establishment of a strong MES foundation. This session discusses the steps taken at Shire to establish a good foundation for an MES project, scheduled to kick-off in mid-2008. Learn how Shire walked through the planning, process mapping and standardization necessary for MES success.

ISA 88 Mapping — How ISA 88 mapping probed through four levels

Leveraging ISA 88 process mapping to generalize maps configurable for any future products

Batch Record Standardization — How batch records were first standardized on paper before going electronic

Case Study Update — Implementing a Highly Integrated MES and the Results to Date at BMS’ Devens Biopharmaceutical Manufacturing Facility by Tony Fenn, Senior Principal Engineer, Bristol-Myers Squibb

Bristol-Myers Squibb is investing $750 million in the construction of a Large-Scale Cell Culture (LSCC) manufacturing facility in Devens , MA , for the commercial production of biopharmaceuticals. The BMS vision is to implement a fully automated, paperless solution that supports release by exception utilizing S95/S88 integrated recipes. This is to be executed using an MES to orchestrate plant floor automation, lab activity and materials management. This case study provides an update on the project thus far and shares key results and lessons learned to date.

Recap on the architecture and design of BMS' Manufacturing Operational Philosophy, with an emphasis on the MES

Interface Design — The what and how of working with SAP, LIMS and Maximo

Recipe Design, equipment versus process functions and “reusable recipe patterns”

Project Methodology — Proof through use, rapid programming approach, preliminary build versus final build, teams and skill sets

Industry Directions for MES Adoption, Integration and Standards
This panel discussion convenes industry MES leaders and trailblazers to discuss the state of MES adoption, challenges in achieving integration and the future of standards adoption.
Unlocking the Hidden Capacity of Process Plants

“Every time we release a batch of pharmaceutical ingredients, we have to check through reams of paper to make sure everything was done right. We have almost 300 separate applications and spreadsheets to keep track of all the different stages of manufacture. There has got to be a better way to do this!”

If you’ve ever thought that your manufacturing documentation was a drag on production, you’re probably right, maybe more right than you even guess. An article in Industrial Automation Asia magazine, “Unlocking the Hidden Capacity of Process Plants (356KB PDF),” may point to a solution to this mess. Emerson’s David Marschall and Tieng Ling discuss the benefits of electronic record keeping as a way to streamline reporting efforts. They report on a fermentation manufacturer that reduced WIP from 120 days to 60, achieved a 20 percent reduction in work effort and were also able to extend maintenance periods significantly. Check it out if you’d like to get some extra capacity out of your plant and reduce workload at the same time.

Six Sigma Alarm Management

“DCS alarm systems are designed and configured by thoughtful engineers who sincerely work to provide information to operators so they can do their jobs safely, efficiently, and with a minimum of needless harassment. Therefore most alarm systems are welcomed with open arms by plant operators.”

While the logic seems to follow correctly, many people that work in processing facilities would greet the statement above with a bit laughter. Alarm system configurations are often the source of confusion, irritation and occasionally can get in the way of getting to the root of a processing problem. When Monsanto planned to covert one of its PROVOX systems to a DeltaV digital automation system at the Soda Springs, Idaho phosphorous production facility they decided to reexamine their alarming system to generate significant improvements. They published their methodology (DMAIC), tool sets (fishbone diagrams, analyzers), and results in articles featured in Control magazine “Six Sigma Alarm Management Part 1 (766KB PDF) and Part 2 (217KB PDF).” They achieved reduction of integrity errors by 95% overall, audible alarms by 44% resulting in a 62% reduction in operator loading. If you’d like to improve operator performance in your facility, this article may have valuable tips on how to go about it.

Press Release: Emerson to digitally automate two new glass plants in China with PlantWeb® architecture

FOUNDATION Fieldbus will network intelligent devices throughout the smart plants

AUSTIN, TEXAS (May 27, 2008) - Emerson Process Management has been selected by the Zhejiang Changxing Glass Co., Ltd. and the Zhejiang Pinghu Glass Co., Ltd. to engineer and install PlantWeb® digital architecture with DeltaV™automation systems and Emerson's intelligent field devices in new glass plants in the Zhejiang Province. The projects will be the first for plantwide use of FOUNDATION fieldbus in China's glass industry.

A core component of PlantWeb architecture, Emerson's DeltaV™ digital automation systems will power the Smart Plant operation with the most advanced automation technology in the glass industry. In addition to installation savings, the PlantWeb architecture with FOUNDATION fieldbus is expected to improve product output and quality through digital reliability and functionality, highly accurate measurements, and advanced diagnostics from the intelligent field devices.

Zhejiang Changxing Glass is investing RMB800 million ($115 million USD) in its new plant, which went into operation in March, 2008. This plant has a designed capacity of 450 tons per day of float glass to meet the rising demand for building materials created by China's ongoing construction boom. The Zhejiang Pinghu plant is expected to produce 500 tons of ultra-thin glass per day, starting in June 2008, from a total investment of RMB600 million ($86 million USD). Ultra-thin glass is used for LEDs and other electronics applications

"Emerson was chosen as our main instrument supplier to take advantage of its advanced fieldbus technology, high quality products, and the excellent integration capabilities of Emerson's technical personnel," according to Zhejiang Changxing Project Manager Yang Kuang. "In addition to project and commissioning advantages, we expect digital automation to give us sustained operations and maintenance advantages."

In addition to the DeltaV automation systems for each plant, Emerson is supplying smart Rosemount® temperature and pressure transmitters, Fisher® control valves equipped with FIELDVUE® digital valve controllers, and its AMS® Suite predictive maintenance software.

Diagnostic data produced by the smart field instruments is accessed over the fieldbus networks by AMS Device Manager which maintains a complete device database, processes acquired information, presents it in graphical format for use by both maintenance and operating personnel, and automatically documents interaction with field devices. This software will be useful during instrument commissioning. Using it as a means of communicating with the field instruments, technicians will spend as much as two-thirds less time for commissioning than with time-consuming conventional procedures. Beyond commissioning, AMS Device Manager's predictive diagnostics will improve plant availability and performance.

"We are pleased that our advanced technologies, excellent engineering and integration capabilities in China, and reputation for post-sales support enabled our selection to participate in these landmark projects," commented Mike Train, president of Emerson Process Management Asia Pacific. "We are committed to delivering the same process manufacturing advantages to these customers as we have done in our many installations in China."

Groundswell: Winning in a World Transformed by Social Technologies in the DeltaV Bookstore

Groundswell: Winning in a World Transformed by Social Technologies by Charlene Li and Josh Bernoff is now available in the DeltaV Bookstore.

Corporate executives are struggling with a new trend: people using online social technologies to discuss products and companies, write their own news, and find their own deals. This groundswell is global, it's unstoppable, it affects every industry and it's utterly foreign to the powerful companies running things now. When consumers you've never met are rating your company's products in public forums with which you have no experience or influence, your company is vulnerable. In Groundswell, Charlene Li and Josh Bernoff of Forrester, Inc. explain how to turn this threat into an opportunity.

Groundswell is excellent “pre-reading” material if you're attending Jim Cahill and Deb Franke's 2008 Emerson Exchange presentation in Washington DC this fall.

Press Release: Emerson helps bioethanol plant in Turkey realize start-up and operational gains

Emerson's project engineering and PlantWeb® architecture enable TARKİM plant to start up a month early and produce almost thirty percent above target levels

AUSTIN, TEXAS (May 8, 2008) – Emerson Process Management has announced start-up and operational gains following completion of the second year of operation of its PlantWeb® digital automation architecture at a new bioethanol production plant operated by TARKİM in Mustafakemalpaşa-Bursa, Turkey.

Bioethanol is the world's largest source of renewable energy, and its use has the added advantage that crops used for feedstock help to reduce greenhouse gas emissions by absorbing CO2 emissions during crop growth. The new plant processes grain, usually corn and wheat, to produce ethanol to be used as a fuel additive. Rapid startup of the plant was critical and the contribution made by Emerson during the startup phase meant that TARKİM was able to start up one month earlier than scheduled. This provided cost savings of €220,000 and helped book early revenues.

The plant has been operating for over two years and during that time there have been no off-specification product or quality concessions made. During this operational period, the reliability of the plant has been outstanding with only two or three unexpected shutdowns. The PlantWeb architecture has contributed to a 28 percent increase in production at the plant from the planned level.

The control system at the new bioethanol plant is based on Emerson's PlantWeb digital plant architecture. This includes a DeltaV™ digital automation system communicating with 381 field instruments, 108 control valves and 124 on/off valves using HART communications protocol. There are over 1200 input/output points. Emerson also supplied redundant controllers and power supplies.

Emerson field devices include intelligent Rosemount® pressure and temperature transmitters, Fisher® control valves, and Fisher FIELDVUE® digital valve controllers. Micro Motion® intelligent Coriolis flowmeters are used to measure slurry and syrup flow at the plant and Emerson's AMS® Suite: Intelligent Device Manager software was also included on the project.

Operating in a highly competitive global market, accurate process control is very important for TARKİM as this directly effects productivity and consequently control of the unit price. “Emerson's PlantWeb digital architecture has made a big contribution to minimizing production losses,” said Levent Kalin, TARKİM factory manager. “There are literally hundreds of limits for parameters which are set by the DeltaV digital system. These are checked regularly and alerts generated for any that are outside limits. When there is a problem, a fast solution gains us time for production. Consequently, our unit costs are approximately 10 per cent lower than we expected.”

The ethanol production process consists of several operations performed in series. Consequently, downtime at any unit impacts on the output from the others. With unscheduled downtime being a critical factor, AMS Device Manager is used to help identify potential problems before they develop into events that could close the line.

“We were pioneers when we entered this sector,” said Ahmet Tüzün, TARKİM general manager. “Our global aim is to become an expert and pioneer company not only in bioethanol but widely in the biofuel sector; to keep our existing position and to expand the sectors we serve not only in Turkey but also in other geographical territories. Based on the success of this project we would want Emerson to continue as our partners.”

Hi-Res Photos are available.
