Artificial intelligence, electric vehicles, aerospace systems, and next-generation electronics all have one thing in common: they’re generating more heat than ever before. According to a recent article from the Thermal Management Expo, five major trends—including liquid cooling, advanced semiconductor packaging, stricter battery safety regulations, and new thermal interface materials—are reshaping how engineers manage heat in modern products. While these innovations promise greater performance and efficiency, they also create an equally important challenge: proving these technologies can withstand real-world operating conditions before they reach the field.

As thermal management systems become more sophisticated, thermal testing is no longer just part of quality assurance—it’s becoming a fundamental step in product development.

Innovation Demands Validation

One of the report’s biggest takeaways is that cooling technologies are becoming integrated directly into product architecture. Liquid cooling is moving from specialized applications into mainstream AI data centers, while chip manufacturers are embedding microfluidic cooling channels directly into semiconductor packages. Battery systems are incorporating new phase-change materials alongside liquid cooling circuits, and advanced materials like graphene are becoming more common in thermal interface applications.

Each of these innovations introduces new variables that engineers must understand. How does a new thermal interface material perform after thousands of heating and cooling cycles? Will a liquid-cooled electronic assembly continue to operate after repeated temperature fluctuations? Can a battery pack maintain safe operating temperatures after years of thermal expansion and contraction?

These are questions that cannot be answered through design alone.

Why Thermal Cycling Matters

Real-world products rarely experience a constant temperature. Instead, they repeatedly heat up during operation and cool down when idle. Over time, these thermal cycles create expansion and contraction within materials, solder joints, adhesives, seals, and mechanical assemblies. Even small differences in expansion rates between materials can eventually lead to cracks, delamination, leaks, or premature component failure.

Thermal cycling systems accelerate these conditions in a controlled laboratory environment. By exposing products to hundreds or thousands of temperature transitions, engineers can identify weaknesses long before equipment reaches customers. Rather than waiting years to discover reliability issues in the field, manufacturers can uncover potential failures during development, saving both time and significant warranty costs.

AI, EVs, and Aerospace Raise the Stakes

The report also highlights how artificial intelligence and electrified transportation are rapidly increasing thermal demands. AI hardware is pushing beyond the limits of traditional air cooling, while silicon carbide (SiC) and gallium nitride (GaN) power devices allow electronics to operate at higher temperatures than conventional silicon. At the same time, new international regulations are making thermal runaway testing mandatory for future electric vehicle battery systems.

These trends place greater emphasis on environmental testing than ever before.

Manufacturers must now validate not only whether their products perform under ideal conditions, but also whether they remain reliable after repeated exposure to extreme temperatures, rapid thermal transitions, and long-term thermal fatigue. As operating temperatures rise and systems become more compact, the margin for error becomes increasingly small.

Looking Ahead

The future of thermal management isn’t simply about developing better cooling systems—it’s about proving those systems will continue to perform throughout the life of the product. Whether designing AI servers, aerospace electronics, electric vehicle batteries, or industrial equipment, manufacturers need confidence that innovative thermal solutions will remain reliable under demanding conditions.

As the Thermal Management Expo’s 2026 trends make clear, heat is becoming one of engineering’s greatest challenges. That reality makes thermal testing and thermal cycling systems more valuable than ever, providing the data manufacturers need to validate performance, improve reliability, and bring innovative products to market with confidence.

As NASA prepares its Dragonfly rotorcraft for an ambitious mission to Saturn’s moon Titan, one of the spacecraft’s greatest challenges isn’t flight—it’s surviving the intense heat generated during atmospheric entry. Before Dragonfly can begin its scientific exploration, its thermal protection system must endure temperatures exceeding 4,500°F while shielding the vehicle from extreme aerodynamic heating. To verify its performance, NASA recently completed extensive thermal testing and thermal-structural testing that recreated the harsh conditions Dragonfly will encounter. These environmental tests provide engineers with the confidence that the spacecraft can safely withstand one of the most demanding phases of its mission.

Dragonfly’s heat shield is constructed from PICA-D (Phenolic Impregnated Carbon Ablator), an advanced material specifically designed to absorb and dissipate enormous amounts of heat during reentry. Through comprehensive thermal analysis and high-temperature testing, engineers evaluated the heat shield under realistic conditions that combined extreme temperatures, pressure, and mechanical loads. NASA even introduced controlled imperfections into test samples to confirm the system could continue protecting the spacecraft despite minor manufacturing defects. This level of validation demonstrates why thermal testing is an essential part of spacecraft development, helping engineers identify potential issues long before launch.

The Dragonfly mission serves as an excellent example of why thermal testing, thermal vacuum testing, and environmental simulation are indispensable throughout the aerospace industry. Whether developing satellites, launch vehicles, planetary landers, or next-generation aircraft, manufacturers rely on precise thermal testing to verify component reliability and system performance in extreme operating environments. By recreating real-world conditions on the ground, engineers can refine designs, improve safety, and reduce mission risk before hardware ever leaves Earth. As Dragonfly moves one step closer to its journey across the solar system, its successful testing campaign underscores the critical role that advanced thermal testing plays in the future of space exploration.

NASA and Blue Origin recently completed environmental testing of the Blue Moon Mark 1 (MK1) lunar lander inside Thermal Vacuum Chamber A at NASA’s Johnson Space Center in Houston. While the mission itself is part of NASA’s Artemis lunar program, the thermal testing process behind the spacecraft is what ensured the lander could survive the harsh realities of space travel.

Thermal vacuum testing is one of the most critical stages in aerospace development because spacecraft must operate in conditions that cannot naturally exist on Earth. Inside NASA’s Chamber A facility, engineers recreated the vacuum of space along with the extreme hot and cold temperature swings the lander will experience during flight and lunar operations.

By simulating these conditions on the ground, NASA and Blue Origin were able to evaluate the spacecraft’s thermal and structural integrity before launch. Testing like this helps engineers identify weaknesses in insulation systems, material expansion and contraction, electronics performance, and propulsion reliability under space-like conditions.

The Blue Moon MK1 lander, also known as “Endurance,” is designed to support future lunar surface operations through technologies such as cryogenic propulsion, autonomous navigation, and precision landing systems. Thermal vacuum testing allowed these systems to be validated in an environment that closely mirrors the Moon and deep space.

Facilities such as Thermal Vacuum Chamber A are especially important because lunar missions involve severe thermal cycling. Unlike Earth, the Moon has no atmosphere to regulate temperature, meaning spacecraft surfaces can rapidly shift between extreme heat and extreme cold. Without proper thermal testing, these fluctuations could damage sensitive electronics, fuel systems, seals, or structural components.

NASA stated that the testing process also contributes to risk reduction for future human-rated lunar systems, including Blue Origin’s larger Blue Moon Mark 2 lander. Lessons learned during testing help improve future spacecraft designs while reducing mission failure risks before launch.

As space exploration advances through programs like Artemis, thermal vacuum testing continues to play a major role in validating spacecraft durability, performance, and mission readiness long before a vehicle ever leaves the ground.

NASA’s Artemis program represents humanity’s bold return to lunar exploration, with each mission building on the lessons—and data—of the one before. A cornerstone of this progress has been rigorous thermal testing, particularly of the heat shield that protects the Orion spacecraft and its crew when returning through Earth’s atmosphere at blistering speeds. From scrutinized laboratory tests to real-world validation during Artemis II, thermal protection has proven critical—and its role is only growing more important as preparations advance for Artemis III.

Why Thermal Protection Matters

Spacecraft reentry is one of the most thermally punishing phases of any deep space mission. As Orion streaked back toward Earth at more than 24,000 mph on Artemis II, the heat shield confronted temperatures reaching thousands of degrees Fahrenheit as atmospheric friction transformed kinetic energy into heat. Without an effective thermal protection system (TPS), those conditions would be unsurvivable for the capsule and crew.

Before Artemis II, earlier flights like Artemis I had already highlighted how thermal systems respond under extreme loads. Post-flight analysis of Artemis I revealed unexpected patterns in how the capacious Avcoat ablative material behaved when reentering at high speeds—findings that guided both improved ground testing protocols and flight planning.

Artemis II: A Real-World Thermal Test

The Artemis II mission was, in many respects, the first true operational test of Orion’s heat shield with humans aboard. While engineers had ground-tested materials and simulated reentry conditions countless times, nothing replicates real flight conditions. The capsule’s return this spring provided a rare opportunity to validate those predictions against nature itself.

Initial inspections of Orion’s heat shield following Artemis II splashdown showed significantly reduced charring and material wear compared with what was observed on Artemis I. Images captured by Navy divers of the capsule’s submerged underside revealed a heat shield that largely withstood its fiery plunge unscathed—an encouraging sign that NASA’s pre-flight thermal analyses and trajectory adjustments paid off.

Importantly, the Artemis II results reassure mission planners that Orion’s thermal protection performs within design margins when faced with the punishing conditions of lunar return. This operational confirmation isn’t just symbolic—it’s a critical data point driving confidence in the spacecraft’s readiness for future missions.

Bridging to Artemis III: Thermal Testing Continues

As Artemis III hardware arrives at NASA’s Kennedy Space Center and assembly begins, teams are already leveraging insights from both past ground testing and the Artemis II flight experience. The Space Launch System (SLS) rocket core, booster sections, and associated elements will undergo their own rounds of environmental and thermal checks long before launch. Thermal tests aren’t confined to the heat shield alone—they encompass components throughout the spacecraft and launch vehicle systems, ensuring that heat loads from engine firings, propulsion systems, and atmospheric passage won’t compromise performance or safety.

For Artemis III itself, NASA is also planning updates to thermal design and heat shield manufacturing processes based on the integrated lessons learned from Artemis I and II. Some of these refinements trace back to earlier investigations into Avcoat behavior and heat shield performance under varied reentry profiles and extreme heating conditions.

These ongoing testing and analysis efforts highlight a broader truth of modern space exploration: success is iterative, and extensive thermal validation plays a leading role. Each mission doesn’t just reach a destination—it also generates vital data that make the next one safer and more capable.

Looking Ahead

The thermal testing legacy of Artemis II—a mission that proved Orion’s protective systems could handle an extraordinarily harsh reentry—lays a solid foundation for Artemis III. As NASA engineers continue to evaluate data from the returned capsule and subject next-generation hardware to rigorous thermal environments, the Artemis program steadily advances toward its goal of sustainable lunar exploration.

In spaceflight, where extreme temperatures can make or break a mission, testing isn’t optional—it’s mission-critical. And for Artemis, it’s precisely this blend of simulation, analysis, and real-world validation that will help carry humanity back to the Moon and beyond.

NASA’s Artemis II mission, set to launch astronauts around the Moon, has drawn particular attention to the thermal protection system on the Orion spacecraft, especially the heat shield that protects the crew module during reentry. This heat shield uses AVCOAT ablative material, which is designed to absorb and carry heat away as it erodes during the intense atmospheric return phase. After the uncrewed Artemis I flight, post-flight inspections revealed unexpected charring and material loss on the heat shield, prompting NASA engineers to analyze the thermal performance of the shield in more detail and reassess their confidence in its ability to protect astronauts on Artemis II.

To address these concerns, NASA has conducted thermal analyses, simulations, and additional testing of the shield material and reentry conditions, combining ground-based heat-flux testing with reentry-trajectory modeling to evaluate how the shield responds to the intense thermal environment. Rather than replacing the shield entirely, NASA adjusted the planned reentry trajectory to a steeper angle — a change that reduces the total heating exposure time on the shield material. Engineers argue that this modification, backed by their thermal modeling and tests, will keep the capsule’s peak temperatures and ablation within safe limits, protecting both structure and crew.

NASA and the Artemis II astronauts have publicly expressed confidence in the shield’s performance based on this body of thermal testing and analysis, even as some critics have argued that the unexpected erosion seen on the Orion heat shield during Artemis I underlines the inherent risks of reentry heat loading at lunar-return velocities. NASA’s review and test programs aimed to ensure that the shield’s thermal protection margins are sufficient for the upcoming crewed mission while continuing to refine future heat-shield designs for Artemis III and beyond.

NASA engineers have recently completed a crucial phase of environmental qualification for the ComPair-2 gamma-ray detector prototype by subjecting it to rigorous thermal vacuum testing at the Goddard Space Flight Center in Greenbelt, Maryland. This test involved placing the detector layer inside a thermal vacuum chamber, a specialized facility that replicates the extreme temperature and pressure conditions of space. Over the course of about a week, the team exposed the detectors to alternating hot and cold conditions within the chamber to validate both performance and survivability under environments similar to those expected in orbit.

Thermal vacuum testing is essential because instruments destined for space must withstand conditions far beyond what they would encounter on Earth. In vacuum and thermal cycling tests, hardware experiences temperatures and pressures that mimic the absence of atmosphere and the wide temperature swings of space, ensuring components won’t fail due to thermal stress once deployed. For the ComPair-2 detectors, which are built to observe high-energy gamma rays from cosmic explosions and distant black holes, passing this testing phase demonstrates that their delicate electronics and sensors can tolerate both extreme heat and cold without degradation.

Beyond just confirming basic survivability, the thermal vacuum tests also provided valuable data on how the detector layer’s thermal design manages heat transfer and insulation in a space-like environment. Engineers monitored how temperature gradients affected circuitry and materials, helping refine thermal shielding strategies for future iterations of the mission hardware. As NASA and its partners push forward with ComPair-2, these foundational thermal tests serve as a critical step toward ensuring the scientific instruments operate reliably once they begin their mission to expand our understanding of the gamma-ray universe.

NASA’s StarBurst instrument, a small satellite designed to detect the earliest gamma‑ray emissions from powerful cosmic events, has successfully completed a series of rigorous environmental tests in preparation for its upcoming launch. Central to this testing campaign was an extensive thermal testing conducted at NASA’s Marshall Space Flight Center in Huntsville, Alabama. During this phase, the instrument was placed in a thermal vacuum chamber where engineers could simulate the harsh temperature extremes of space while also operating it under realistic conditions.

The thermal testing was continuous and thorough: the team ran the instrument in the vacuum chamber around the clock for 18 days, exposing it to both the highest and lowest temperatures it might encounter in orbit. Technicians also incorporated radioactive material inside the chamber so that StarBurst’s gamma‑ray detection systems could remain functional and measurable throughout the test. This process, known as thermal balance testing, helped engineers refine their thermal models and verify that the spacecraft’s insulation and design would reliably handle dramatic temperature swings once deployed in space.

In addition to simulating hot and cold extremes, NASA engineers conducted a 24‑hour thermal “bake‑out” under vacuum conditions to purge any unwanted gases or vapors from the instrument’s components, a crucial step to ensure long‑term performance in space. Together with vibration and other environmental tests, the thermal evaluations provided essential data to confirm StarBurst’s readiness for the challenges of launch and orbital operation, bringing the mission one step closer to its goal of enhancing our understanding of neutron star mergers and the origins of heavy elements in the universe.

ispace recently reached a major development milestone for its Series 3 lunar lander by completing an extensive round of thermal vacuum testing, a critical step in preparing hardware for the harsh realities of space. This testing was performed on the lander’s Structural Thermal Model (STM), which is designed to represent how the real spacecraft will respond to extreme environments. By placing the lander inside a large thermal vacuum chamber, engineers were able to replicate the near-zero pressure of space while exposing the structure to dramatic temperature swings similar to those encountered during a lunar mission.

The thermal testing pushed the lander through temperatures ranging from roughly –140°C to +130°C, simulating conditions from deep lunar shadow to direct solar exposure. These extremes are essential for validating how heat moves through the lander’s structure, how insulation and coatings perform, and whether materials maintain their integrity without warping, cracking, or degrading. Thermal vacuum testing also helps engineers confirm that internal heat from electronics and other systems can be properly managed, ensuring components neither overheat nor freeze once the spacecraft is in operation.

Passing this phase of thermal testing is more than a technical checkbox—it provides confidence that the Series 3 lander’s thermal design can survive real mission conditions. With this data in hand, ispace can refine its flight model, reduce risk, and move closer to Mission 4 readiness. In the context of lunar exploration, where temperature extremes are often mission-ending challenges, successful thermal vacuum testing represents a crucial foundation for long-term reliability and overall mission success.

NASA’s Johnson Space Center in Houston has taken lunar mission preparations to the next level through rigorous thermal vacuum testing. Using “Chamber A,” a specialized facility capable of replicating the moon’s extreme conditions, engineers evaluate how advanced solar technologies perform under temperatures as low as 20 Kelvin. These tests simulate the harsh vacuum environment and thermal cycles that equipment will endure on the lunar surface.

This thermal testing is pivotal for ensuring the durability of systems designed for long-term lunar deployment, potentially lasting a decade or more. By exposing components to conditions mirroring those on the moon, scientists identify weaknesses and optimize designs to withstand challenges like intense cold and radiation. Such assessments are crucial for powering habitats and systems during extended lunar stays.

Beyond technical validation, the thermal tests symbolize a broader commitment to mission success. By rigorously vetting solar technology in these conditions, NASA addresses critical reliability concerns, paving the way for sustainable lunar exploration and demonstrating the feasibility of future space missions under extreme environments.

Exciting developments are underway in the realm of meteorological missions, with the completion of the first all-new MetOp satellite and the ongoing testing of its sibling, MetOp-SG. These advancements mark a significant leap forward in our ability to monitor and understand Earth’s climate and weather patterns. At the heart of this mission’s success lies an essential but often overlooked aspect: thermal testing.

Thermal testing is crucial for ensuring that satellites can endure the harsh conditions of space. Both MetOp satellites undergo extensive thermal evaluations to verify the performance of their thermal control systems. These systems are designed to protect sensitive instruments from the extreme temperatures experienced in orbit, which can fluctuate dramatically.

ESA’s MetOp-SG Engineering Manager, Enrico Corpaccioli explained “Creating extreme hot and cold temperatures in a vacuum is a challenging process. To achieve this, the chamber is lined with black metal, through which liquid nitrogen, at –192°C, circulates to simulate the coldness of space. The tests consume one truck of liquid nitrogen every day.”

During thermal testing, engineers simulate the thermal environment of space, allowing them to assess how well the satellites maintain operational temperatures. This process is vital for the accuracy and reliability of meteorological observations, as even slight temperature deviations can affect instrument functionality and data quality.

The rigorous nature of thermal testing ensures that the MetOp satellites are not only capable of surviving the rigors of space but also equipped to deliver critical climate and weather data reliably. As we look forward to the insights these missions will provide, it’s clear that behind the scenes, meticulous thermal testing plays a pivotal role in their success.
